Don't know how you split them out. If you used Graham Mayor's utility, should have been fine.

This sounds, though, like a saveAs of the primary or main merge document with data displayed. Such documents could still have active merge fields. Take one of the problem documents and press Alt-F9. If you see merge fields, that is the problem.
