Default Mail merge to html not working

We cannot get the mail merge to html working in Word 2007. Not from Outlook - not from an Excel data source. Plain test works fine - not html. HELP! have tried:
removing and reinstalling Office, with removing the keys from the registry for office to make sure there was nothing left from the installation
Checked the registry key fix you sent in the other email
Checked through IE to make sure that Outlook was the default mail program
Checked through the default program list in the control panel for the same thing
Checked and changed all the security and macro options within both outlook and word
Tried various different ways to do the mail merge trying to do things in a different sequence
Tried with outlook closed and just word open (doing the merge from word) to see if that would force outlook to open, which it does, looks like it sends the emails, closes outlook again, but nothing in sent or outbox
Disabled the AV completely
Disabled all Addons for IE, outlook and word separately to see if these were conflicting at all with each other
Checked through the add/remove programs to see if there was any conflicting software
Ran Malwarebytes to see if there was anything in the background causing issues
Checked through all the startup services/software to see if there was anything at start up that might impede the programs talking with each other
Copied mapi32.dll and mapistad.dll (I think it was) in the windows/system32 folder from my PC to trents
Ran the fixmapi command from the command prompt, running as admin
Created a new outlook profile
Ran all windows updates, including the ones for office to makes sure everything was up to date
Installed SP1 for office manually before getting the windows updates working properly
