Default Weird Text Formatting Problem

Greetings. I hope someone can help with this because it's been a real pain.

Myself and a co-worker in my office are having a random problem which pops up from time to time with no warning.

Daily, we email some presentation stuff to our boss in another city. It's material he will be reading aloud, and his eyes aren't that great. He insists we send it to him in Arial font, 16pt.

Most days, everything goes fine. But at unexpected times, something goes wrong, and our boss gets emails from one of us (it's never both of us) in Courier 10 pt. It's too small for him to read and he gets quite upset.

I use Outlook 2003, and my co-worker uses 2007.

I should say, the boss will not change his email account, and he refuses to use any other procedure, so we have to figure this out.

Any experts who can give us some help? We have set our local settings to html, arial, 16 pt etc... is there anything we can have him set on his end to make sure her gets our emails in the same font we send them?
